Plenum Repair & Replacement

Every cubic foot of air your system moves passes through the plenum first. It is the box bolted to the air handler, the transition between the equipment and the trunk lines that feed the house. Supply plenum on the outlet side, return plenum on the inlet side. Nobody ever looks at it. It sits in a closet, a garage, or an attic, out of sight, and it is usually the leakiest component in the entire system because it sits at the point of highest pressure. A leak here is not a leak in one branch serving one bedroom. It is a leak at the source, and it taxes every run in the house.

What actually fails

Fiberboard plenums crumble. The builder-grade duct board installed across the Valley from the eighties into the early 2000s absorbs moisture at the coil, softens at the corners, and eventually the foil facing separates from the board. Once the internal liner starts delaminating, fibers shed into the airstream, which is exactly the thing homeowners think a better filter will solve. On metal plenums the problem is almost always the joint at the equipment: a quarter-inch gap running the whole way around the connection, sealed once with cloth tape that dried out and dropped off a decade ago. In closet and garage air handlers we also find condensation staining under the coil, sometimes with mold on the board, because the external insulation compressed and the metal started sweating during monsoon humidity.

When the box is structurally sound, repair means cutting out the damaged section, reinforcing it, and sealing the whole assembly with mastic instead of tape. When it is not sound, we fabricate a new plenum in sheet metal, insulate it on the outside, and mate it to the equipment with a properly sealed transition. Sheet metal does not rot, does not shed, and can be cleaned. Then we seal it: mastic and mesh at every seam and every takeoff, the same work that goes into a full duct sealing job, because a new plenum feeding leaky trunk lines is only half a fix.

When we tell you not to spend the money

If your air handler is sixteen years old and the plenum is failing, replacing the plenum by itself is money spent twice. That transition gets rebuilt during a system changeout anyway. We will say so on site rather than sell you a box in June and a system in September. The reverse is also true. If the equipment has years left and the ducts downstream are in decent shape, a plenum rebuild is a modest job that recovers losses no thermostat setting will ever touch. And if the fiberboard is shedding, understand what you are looking at: a materials problem, not a dirt problem. Duct cleaning will not stop a delaminating liner, and running a brush through one can make the shedding worse.
