Every cubic foot of air your system moves passes through the plenum first. It is the box bolted to the air handler, the transition between the equipment and the trunk lines that feed the house. Supply plenum on the outlet side, return plenum on the inlet side. Nobody ever looks at it. It sits in a closet, a garage, or an attic, out of sight, and it is usually the leakiest component in the entire system because it sits at the point of highest pressure. A leak here is not a leak in one branch serving one bedroom. It is a leak at the source, and it taxes every run in the house.
When the box is structurally sound, repair means cutting out the damaged section, reinforcing it, and sealing the whole assembly with mastic instead of tape. When it is not sound, we fabricate a new plenum in sheet metal, insulate it on the outside, and mate it to the equipment with a properly sealed transition. Sheet metal does not rot, does not shed, and can be cleaned. Then we seal it: mastic and mesh at every seam and every takeoff, the same work that goes into a full duct sealing job, because a new plenum feeding leaky trunk lines is only half a fix.
